VALVECOVER, VALVE COVER GASKETS, AND HARDWARE: cc) OEM and aftermarket VALVE COVERS, VALVE COVER GASKETS and CAM END-PLUG SEALS, all of the parts needed to restore the top end of your engine. Our refinished valvecovers are the perfect “topper” to a restored engine, and our high-quality molded rubber gaskets or fiber gaskets fix leaks and restore a like-new seal. Fiber-paper gaskets are used on all '80-1 XJ650 models, '82 XJ650 Seca, all XJ650 Turbo models, and XJ1100 models. Owners of these models will also need to replace the half-circle shaped cam-end rubber plugs (HP1619SET2). All other models (using the molded rubber valvecover gasket) have cam-end plugs integral (molded into) the valve cover gasket itself, and thus do not need to be ordered separate from the valve cover gasket. Molded rubber gaskets are used on all XJ550 models, '82-4 XJ650 Maxim, all XJ700-X and XJ750-X models, all XJ750 models, and the XJ900RK models. NOTE: if you've never replaced your rubber valve cover gasket, you're in for treat! These spongy, rubbery gaskets have a small molded-in protruding locating-alignment "tab" (along it's entire length!) that fits into a matching, machined-in recess in the valve cover. This design works great at preventing leaks; however, given the "wiggly" nature of this gasket, its rather long and complicated outline and length, and given the fact that these gaskets tend to run just a hair undersized in overall length (compared to the dimension of the valve cover), all this means that installation can be, well, a challenge. The locating tab in the gasket tries to wiggle its way out of its groove in the valve cover, especially around the corners and bends. Both the original and the reproduction gaskets exhibit this tendency, with the reproductions being slightly worse in this regards. The solution is to use a very tacky gasket adhesive, such as out HCP17198 hi-tack adhesive to get the gasket to seat correctly onto the valve cover before attempting install (because of the limited spaces involved, it is hard to re-position the valve cover, with the gasket glued to the bottom, back onto the head without bumping it around a bit). Although I'm sure that some people can install the gasket/valve cover correctly without resorting to such measures, it sure makes life easier if you perform this "cheat". We won't tell anyone if you don't....... NOTE1: do NOT use gasket sealant on the bottom of the valve cover gasket. There is no sealant used nor recommended between the valve cover gasket and the cylinder head itself. Adhesive is only used to retain and seal the gasket to the bottom of the valve cover! The bottom of the valve cover gaskets (and/or the top mating surface of the cylinder head) should be wiped with a thin film of our HCP1714, HCP28407, or HCP20861 silicone grease or motor oil to lubricate the bottom edge of the gasket before installation. The use of a RTV type of gasket sealant (such as our HCP3120 or HCP25092) is recommended for use on the half-round "cam end plugs" that fit into the half circle recess on the right side of the cylinder head. By the way, it is recommended that you carefully inspect the half-circle cutouts on the cylinder head where these rubber plugs fit into…..some heads will have an extremely sharp edge where the “circle” transitions to the flat horizontal surface of the head (where the actual valvecover gasket lays). Any ultra-sharp edge or burrs in this area will cut into the gasket and result in a leak at that spot. It’s not a bad idea to very carefully use a very fine file to knock off any burrs or reduce a razor-sharp edge to something a little less…….and “a little less” is the key! You do not want to remove any significant amount of material ----- that will cause a leak, too! ----- but just enough to where it isn’t ultra-sharp, and especially any metal edge that protrudes above the horizontal plane of the rest of the flat valvecover gasket flat surface. NOTE2: on all models using molded valvecover gaskets, Yamaha used a mid-shouldered bolt with a conical rubber "washer" above the shoulder to exert downward pressure onto the valve cover, thus insuring adequate force on the valve cover and onto the cover gasket to maintain a proper seal (and thereby preventing leaks). Over time, these rubber washers harden, distort, and shrink, thus losing their "pushing" ability, thus allowing the valve cover to "loosen" its force on the gasket below. This is a major cause of oil leaks from around the valve cover area, and should be one of the first areas to check and replace if you discover small leaks from around the valve cover gasket. These washers are a "must-replace" item when replacing a molded valvecover gasket. The valve cover bolts themselves rarely wear out; only the rubber washers do. Be advised that removing and installing these washers onto the shoulder bolts can be tricky, but patience and effort and maybe some silicone grease (part HCP1714, HCP28407, or HCP20861) does wonders to make this task easier. Trying to "tighten" the valvecover bolts too much (specified torque is 7.2 ft-lbs, which is not much at all) as a method of compensating for worn-out pressure washers is a sure way to strip the threads out of your cylinder head bolt holes, which is truly and completely the definition of "no fun at all"........ The replacement rubber pressure washers include the integral metal cup washer, as original, on all versions except for the XJ900's (which originally used a separate metal washer along with a rubber pressure washer). Once some models, there is a difference in design and style between the “inner” and “outer” washers, and they do not interchange with each other. It is always best to replace these pressure washers as complete sets (i.e. for the entire valvecover). Also, in case you're wondering, the models that use the allen-key drive bolts to retain the valvecover will find the correct size hex key is 5mm..... The proper operating clearance of these shims (or, in the case of XJ700-X and XJ750-X engines, the Adjusting Pads) is necessary for both the maximum power output of your engine and the longevity of your camshaft and engine's life. Allow these clearances to get too small---which they will, over time---and you run the real risk of burning the valves (especially the exhaust valve) and that's just Not A Good Thing. An engine that runs poorly, stalls, or is very hard to start after it is fully warmed up, points to dangerously decreased valve clearances. Of course, if the shim clearances are too large, your engine will be down on compression and power throughout all rpm ranges. Checking the clearance between the shim and cam lobe is an important and should be a mandatory part of your regular engine tune-up and maintenance procedures. Valve clearances that are too loose or too tight results in poor engine performance, hard starting, and in the case of valves which are too "tight" (meaning the clearances are less than the specified clearances) can result in repaid and expensive engine damage. So you should periodically perform a valve shim-to-cam lobe clearance measurement. IF the clearance is out of spec, then you will need to remove the currently installed shim (using the proper valve shim bucket retaining tool) in order to determine what size shim is currently installed, and then use the shim clearance charts in the service manual to calculate what size shim needs to be used to get clearance back into specification. The entire shim clearance checking-and-adjusting procedure is not particularly difficult, but expect to spend a couple of quality hours (all air-cooled engines) or most of the day (water-cooled engines) to check the clearances, and a few more hours to replace any, if necessary. On all air-cooled XJ engines, you will need to use the special valve shim bucket retaining tool in order to be able to extract the shims, while on all engines you will need a special size, open-end wrench in order to be able to turn over the engine manually via the left side crankshaft flat-sided nut, as well as an appropriate-sized set of feeler gauges. You should have access to an original factory or aftermarket workshop manual that describes the proper valve clearance specifications for your engine as well as the calculation "tables" that allow you determine what size shim needs to be substituted for an already existing sized shim (if and when the measured clearances are out of specification limits). EXAMPLE: the intake clearance spec is .11mm - .15mm. Suppose you measure the clearance on the #1 intake valve to be .08mm-----in other words, the clearance is TOO SMALL by .03mm (and thus the valve will be "tight"). Now you need to remove the currently installed shim from its bucket (using that bucket retaining tool) and see what the thickness of that shim is, because the knowledge of what the current shim thickness is the only way that you are going to be able to determine what the thickness of the replacement shim needs to be. So you pull out the currently installed shim and it's a 265 size (meaning 2.65mm thick). Since your CLEARANCE was measured to be .03mm too small, then you need a THINNER shim to replace the 2.65mm thick shim in order to "open up" the clearance back to spec. Shims come in thickness intervals of .05mm, meaning 2.60mm, 2.65mm, 2.70mm, etc. So since your current shim is 2.65mm thick, and you need a .03mm thinner shim, then the next available smaller (thinner) size is a 2.60mm shim.....which is what you need to use for that valve. Using a .05mm thinner shim will INCREASE the clearance gap from the .08mm measured to .13mm, which is within the .11-.15mm spec. NOTE: The above is the method that Yamaha recommends. I, however, recommend one additional step. When you remove that original 2.65mm shim, you are ASSUMING that it is, indeed, 2.65mm thick. Maybe.......but maybe not. The truly proper procedure would be to measure the actual thickness of the "2.65mm" shim, in order to calculate the replacement size shim that is needed. The factory calculations ASSUME that a 2.65mm shim is actually 2.65mm thick. Suppose the original "2.65mm" shim was actually only 2.61mm thick (due to wear, etc.)? Then replacing that "2.65mm" shim with a 2.60mm shim (as the factory procedure and calculation would suggest) will only gain you .01mm in additional clearance......meaning your clearance will go from .08mm to .09mm.........still out of spec!. What a bummer and waste of effort! So, there it is. Make sure that your measurement devices and procedures are accurate. And whatever you calculate, make sure that after you replace the current shim with a new one, re-measure the clearance again (after a few engine revolutions to allow the parts to set-up properly) and make sure that the clearance is now correct. Valve shims and pads are designed to be "wear items", much like brake shoes or pads are. The heat-treating on the valve shims extends only a small distance below the surface face of the shim, and normal wear will "eat through" this surface hardness and can then result in much more rapid wear of the shim. And although you will be tempted to do so, do NOT use a magnetic pick-up tool to hold or extract a valve shim from its lifter bucket, as the hardened steel shims and buckets will become magnetized and will thus hold onto any circulating metal shavings in the oil, thus concentrating and accumulating those metal particles in a place that you do not want them to be-----and resulting in a "sandpaper" action against your camshaft lobes, which no longer even qualifies as "not a good thing", but goes directly into the Very Bad Thing category of expected outcomes for your engine! Since there will be no “clearance” that can be measured, then there is no way to calculate what size shim(s) that you’ll need to get such valves back into spec, without first replacing the currently-installed shim with a much thinner shim (thin enough so that at least some amount of clearance begins to occur). Here is what we can say with surety: a) XJ550 Maxim and Seca cams can be swapped between these engines (but not with any of the 650-up engines). The 550 Seca cams are "hotter", they have more lift, and probably also have increased duration and possibly overlap. b) all XJ650 (except, perhaps, for the Turbo models), XJ700 non-X, and XJ750 model cams will interchange. Here's the lift variances between them: Intake: * 650 models (except Turbo): 8.50mm * 700 non-X models: 8.80mm * 1981-83 750 models: 8.80mm * 1984 XJ750RL models: 8.80mm Exhaust: * 650 models (except Turbo): 7.80mm * 700 non-X models: 8.30mm * 1981-83 750 models: 7.80mm * 1984 XJ750RL models: 8.30mm Since the cam lift durations and overlap specifications are not available for all models, we can only (for now) guess what those differences are; however, it would be reasonable to speculate that the 700 non-X and XJ750RL cams are the "hottest" of the bunch, followed by the 1981-83 750 cams, and lowest on the totem pole would be the 650 non-Turbo cams. Although camshaft design and swapping is a real black art, as not only are lift, durations, and overlap issues involved, there's also cam-timing considerations as well as the interaction between all those factors and cylinder size, air flow into and out of the cylinders, etc. to account for. Please note that in order to correct (or enhance) other design parameters or issues, it is sometimes best to swap out ONLY the intake OR the exhaust cam (rather than both)......so much depends on the engine and bike in question, the intended usage, rpm power range desired, etc. Like we said, a black art....... Remember, "hotness" in camshafts, just like beauty, is in the eye of the beholder, and it depends on whether your definition of "hot" is "low-end power", "all-around power", "high-end screamer", or some other variation of the above. If so, they are probably the "hottest" cams available. e) XJ1100/XS1100 cams do not interchange with any other XJ-series engines. Camshaft Chains: dd) OEM and aftermarket CAMSHAFT CHAIN, high strength roller chains exactly replace your stretched or----hopefully not!----broken originals. NOTE: all replacement cam chains are sold as an "endless chain", meaning it comes riveted together. In a situation where you have the engine all apart, it can be used as is, because you'll have side access to the gear on the crank. If you will be installing a new chain into an assembled engine, then you will have to break one of the links in order to "drop and drape" the chain over the crank gear.......and thus will also need a new master link in order to put the chain back together again. And whenever you replace your camshaft drive chain, you should also take a good long look at the plastic cam chain guides, and consider the replacement of those items too.
