HEADLIGHTS:

Let there be Light!.........

Enough of it, that is. Motorcycles, suffering from only having a single headlight, tend to have woefully inadequate lighting for night-time driving, especially on unfamiliar roads or during "spirited" riding. We're going to try to help you understand why, and then offer you a variety of solutions. Here goes............

What most people call a "headlight" is really three separate functional components: the glass LENSE, a highly polished REFLECTOR, and the electrically operated light-producing BULB.

In some cases, the glass LENSE and the polished REFLECTOR are formed and molded as one unit, and are inseparable from each other. On other models (primarily with the square lights, such as the XJ750 Seca models, etc.), the reflector is actually a metal housing with a non-removable (unless you try really hard!) flat front glass lense.

Additionally, some bikes (XJ550 models and XJ650 Maxim and Midnight Maxim models) are factory-supplied with a SEALED-BEAM type of headlight, where the bulb is part-and-parcel of the lense and reflector assembly, and not removable nor replaceable. All other XJ models use a MODULAR headlight system, which means that the bulb CAN be removed from the lense/reflector unit....and thus if the bulb burns out (or an upgraded wattage or style of bulb is desired), then only the bulb needs to be replaced; the glass lense and reflector unit lives on, basically forever.

Although most people feel that the BULB is greatest determinant of a headlight's light output, this isn't really the case. Although sealed-beam headlights and modular bulbs are available in a variety of wattage ratings, the amount of USABLE LIGHT (meaning: "how much?" and, especially, "where?") are controlled as much by the LENSE and REFLECTOR DESIGN as by the bulb's rated wattage.....

And lets talk about those rated wattages for a moment, because that's an important issue: all automotive bulbs are rated for a certain current draw (which translates somewhat nicely into "light output", although it is really not a one-to-one relationship) of 12.8 volts DC. But are you actually getting 12.8 volts DC (VDC) at your headlight? Probably not....and if you want to check for yourself, hook up a voltmeter and read the voltage drops while the engine is running at various speeds. Do you get 12.8 VDC (or above)? Probably not. And that's where the problems begin.........

Because the reduction in voltage available to the headlight reduces the light output from the "advertised" or rated level rather quickly......i.e. a 10% voltage drop gets you about a 33% reduction in light output (yes, you read that correctly, a 33% reduction, whoa!).


This is why the condition of your wiring system is so critical to proper lighting. But that's only part "A" of the story............

Here's part B: your glass LENSE. Whatever amount of light your BULB is outputting---dependent upon the bulb's wattage rating and the capability of your electrical system, as outlined above----the "how much?" of the available bulb output and, more importantly, the "where?" of that light output is controlled by the lense.

You see all those raised ribs (called "fluting") on the glass lense? The light comes from the bulb, then it bounces off the reflector, and is then finally concentrated or diffused ("spread out") according to what and how that lens fluting has been designed. The fluting can be designed to give a broad, spread out pattern of light, and perhaps with a narrow, focused "pencil beam" of the available light output all going straight ahead----or anywhere in-between. Reflector and fluting design elements are what really make the difference between "standard", run-of-the-mill headlights and high-performance headlight manufacturers (such as Cibie, Hella, Marchal, etc.)....after all, a 55/60W bulb is basically going to output the same amount of light whether it's installed in a No-Name brand headlight lense/reflector, or whether it's installed in a Hella Euro Vision Plus headlight. It's what the headlight lense/reflector DESIGN does with that available light that determines whether, or how far away, you see that deer that is about to jump out into the road in front of you......or not.

There, you're almost an optical expert. You can now hopefully make a better, informed decision as to what you want and need, and how much that is worth to you.

Let's now review the standard headlights that came on these bikes:

All XJ550 and XJ650 Maxim and Midnight Maxim models used a 7" round SEALED-BEAM headlight with an integrated bulb-reflector-lense assembly and a non-replaceable bulb. These stock bulbs are rated at 40W low beam and 50W high beam current draw. This is basically 1940's technology and about the worst headlight performance you could ever imagine, just one step above using a candle in place of the electrical bulb. The good news here is that you can upgrade these headlights to a slightly higher wattage modern sealed-beam bulb (35W low-beam, 60W high-beam) or just completely ditch the sealed beam and go with a modular headlight system.

All XJ650RJ Seca, XJ650 Euro models, and XJ900N models used a big, beautiful 8" round modular headlight. I really love the way this slightly over-sized headlight makes these bikes look so much more "old-school aggressive". The good news is that it takes a regular, easily-located replacement bulb; the bad news is, if the lense/reflector assembly is cracked or damaged in any way, you're going to look long and really hard to find a replacement, since no one seems to be making 8" round headlight units anymore. Stock bulb rating is 55W low beam, 60W high beam.

The XJ650 Turbo, the 1982 XJ750 Maxim, all XJ750 Seca models, and the XJ900RK, RL, FN, and F models all used a rectangular, modular headlight system, with an easy-to-find and replace bulb. Again, the stock bulb rating is 55W low beam, 60W high beam.

The 1983 XJ750 Maxim and Midnight Maxim models, as well as the XJ1100 models, used a 7" round modular headlight system. Bulbs and lense units alike are easy to locate. Like all the other modular headlights, the stock bulb rating is 55W low beam, 60W high beam.

Next, all the XJ700 and XJ750-X models used a smaller 5-3/4" round modular headlight system. The bulb is rated at the tried-and-true 55W low beam, 60W high beam.

Finally, the XJ750 Seca and 1982 XJ750 Maxim models used a smaller, rectangular "driving light" below the main headlight, and this too is a modular designed light, with a replaceable bulb, although the bulb used in these lights are only a 35W output from the factory, and are a different style bulb than the headlight uses. Bulbs are readily available for these driving lights.

So there you have it.

Now, a couple of question always arise, the first always being:

Q1) Should I upgrade to a much higher wattage BULB?

A1) In a nutshell, NO. The problem is not the bulb's light output, it's the compromised electrical system on these bikes that restricts the voltage available to the bulb that is mainly responsible for the poor lighting, along with the somewhat poor design of standard factory or low-cost aftermarket headlight lense/reflector units.


Q2) How to I remedy the "compromised electrical system" on my bike?

A2) First, make sure that ALL---meaning every last one---of the electrical connections in your headlight system are clean and un-corroded.

This means starting from the fusebox forward---and while you're at, replace your stock fusebox, as it's usually a huge source of electrical resistance in your system (more resistance = less voltage across the connection).

This also means the contacts inside your left side handlebar switch should be squeaky clean (electrically-speaking), gunk-and-corrosion free. You'll have to take apart your switch and clean all the contacts internally, which isn't a bad idea to do anyway.

And of course, make sure that your battery and your alternator (those brushes) are in great shape, and actually capable of outputting the proper voltage into your electrical system to begin with.


Q3) Why don't I just install a higher wattage bulb, even with a compromised, ritually-unclean electrical system?

A3) Because it doesn't work that way. I would suggest reading Section 8 on this excellent article about XJ electrical systems (heck, you should actually memorize the whole article) and you'll begin to see how "going bigger" is not only NOT better, but could be a whole lot worse, economically and otherwise:

Q4) Should I use the "whiter" or "daylight" or "blue" or "purple" or "whatever" modular bulbs that are advertised as producing "better light" or "whiter light" or "more light" or "bigger light" or blah-blah-blah?

A4) You can, but it's mostly hooey that you're buying. Again, the problem isn't the light output of the BULB, it's the electrical system and the design of the reflector and lense that are the real issues. A great in-depth, easy-to-understand review of these issues can be found at:

Q5) So what do I do?

A5) First: make sure your electrical system is in tip-top shape: alternator, battery wiring, connectors, switches should all be operating properly and all of your the connectors are going to have to be cleaned. This is cheap but time-consuming to do.....but, it produces the best results. Like love, there's some things that money just can't buy.........

Second: If you've got a sealed-beam system, upgrade to a modular headlight system....it's a bolt-in replacement.


Third: For those models with round headlights, upgrade them to a higher-performance modular system, such as the Hella Vision Plus systems below. The better optical design on these lense/reflector units put more light, and better light, WHERE YOU NEED IT, rather than scattering the light somewhat uselessly like most standard headlights do.


For those people with the rectangular headlights, well.......make sure your electrical system is up to snuff (because there are no upgraded-design modular lense/reflector units available for your bike!).


Main Headlights:

HCP242 Aftermarket round 7" SEALED-BEAM HEADLIGHT, 50/60W bulb rating, original application for all XJ550 models and all XJ650 Maxim and Midnight Maxim models. Can be used on all 1983 XJ750 Maxim and Midnight Maxim models, and XJ1100 models, but those models originally had a modular headlight, and you will be "down-grading" those models. This is the lowest-performance solution available to you, but it's cheap!

- modular headlight lamps, under certain conditions, can and will fog up internally. Although we cannot list all of the conditions that can lead to such a situation, here are a few of the common causes that you can prevent (and, what to do if such a situation occurs):

a) If you wash your bike while the headlight is still hot.
b) if there is a lot of humidity in the air and if you wash your bike with hot water.

Because modular headlights these are not sealed units, they can suck moisture from the environment inside the lamp. Most of the moisture will stay on the lens unless you turn the lamps back on; then the moisture will migrate to the reflector, and that is not a good thing.

You want to clean the headlight out while the fog is still on the lens. This is best accomplished by using a 50/50 mixture of denatured alcohol (only) and distilled water.

Remove the bulb and fill the lamp with the above mixture, then swirl it around several times to clean the lens, and then blow it dry. Make sure to remove all the mixture or it will move to your reflector and make a rainbow spot when you turn your light on.

Replacement bulbs are the same as the bulbs listed above for stock modular headlight systems. And your existing headlight harness plug (connector) will fit onto these bulbs properly.


The 5-3/4" round high-performance headlights will fit the following models:

- as a standard drop-in replacement for all original modular headlights on all XJ700 models.

NOTE: the original Yamaha bulb that is used with the driving or "auxiliary" headlight on the 1982 XJ750 Maxim and all 1981-83 XJ750 Seca models has a short wire that is terminated with a male "bullet" style connector terminal, and this male bullet terminal plugs into a matching female bullet terminal that is on the end of the black-with-red-tracer-stripe power feed wire coming off the intermediate lead harness (this connection occurs inside the auxiliary light housing; you never see it until you remove the light from the housing in order to access and remove or replace the bulb).

However, almost all replacement style bulbs are terminated with a male "flat blade (or spade)" terminal.....which obviously will not plug into that female "bullet" terminal. This leaves you with a couple of options:

A) you can cut off and replace the flat blade terminal on the end of the replacement bulb's lead wire with an HCP9364BR1418 male bullet terminal and matching HCP9323 protective sheath. Now, the bulb's wiring will plug directly into the stock wiring's female bullet terminal.

While this option allows you to keep the stock arrangement intact, it also requires you to perform this same procedure each time you need to replace the auxiliary light bulb, since the next replacement bulb that you buy will also be terminated with a male flat blade terminal.......

B) so the other option is to leave the male flat blade terminal on the replacement bulb's wire, and cut off the female "bullet" terminal from the connecting black-with-red-tracer-stripe power feed wire, and replace it with a female flat blade terminal HCP9361BRD and matching protective sheath HCP9325, so that any future bulb replacement procedures will be "plug-and-play".


If you choose option "A" from above, you will need to purchase one each of the following items, and of course, as with all wire end terminals, recommend that they be properly crimped and soldered to their stripped wire end:

Headlight Latching Relays:

hlr1) OEM headlight system HEADLIGHT RELAY. This relay prevents the headlight from coming on while the starter motor is being engaged, thus allowing maximum battery voltage to be used by the starter and the ignition system. However, it is dependent on voltage draw in order to energize and "latch" into the on position, and thus if the engine gets spinning fast enough during the starting process (whether the engine fires or not), enough voltage will be produced by the alternator (which increases its output with RPM's) to clamp this relay, and thus pass current to the headlamp. Also, once latched on, the headlight circuit remains on until the ignition switch is turned fully off.....thus, if you (for example) stall the bike, and hit the starter button, this relay will remain latched and the headlight WILL remain lit during the starting process. Only by turning the key to the off position can you de-energize this relay (and thus turn the headlight off).

Identification: The Headlight Relay is a small square metal "cube" relay, and has a small yellow paint "dot" or yellow locking tab, and has the following 4 wires connected to it:

- XJ550 all models and XJ650 all models except Turbo: a solid black wire, a solid white wire, a blue wire with a black tracer stripe, and a red wire with a yellow tracer stripe.

- XJ750 Seca models: a solid black wire, a white wire with a blue tracer stripe, a blue wire with a black tracer stripe, and a red wire with a yellow tracer stripe.

NOTE: original relays were always a square metal cube style, although they may have been replaced by an plastic-cased cube relay.



HCP429 OEM main HEADLIGHT RELAY. For all XJ550, XJ650 (except Turbo), 1981-83 XJ750 Seca and XJ750 Euro models, and all 1980-81 XS1100 models. HEADLIGHT RELAY-CONTROLLED WIRING HARNESS:

Headlight Relay Wire Harnesses:

In order to take full advantage of either stock or aftermarket headlights, full battery voltage must be available at the headlight terminals. The long run of under-sized factory wiring, and the stock headlight toggle switch, will not allow your headlight to receive a full dose of current, and thus your headlight---the most critical safety component on your bike----will be suffocated for voltage and will be far less brighter than it could be. The solution is a professionally assembled, plug-and-play RELAY-CONTROLLED HEADLIGHT HARNESS that uses your headlight switch to actuate an electrical switch (the relay), which then allows full battery power to your headlight.....allowing it to shine like the sun!

REMEMBER, as per the discussion previously, that headlights are rated at 12.8 volts, but typically receive a lot less......and that's the main reason why your headlight is so dim.

These headlight relay wire harnesses are simple to install-----even for the most electrically-challenged mechanics-----and come with extra terminals, cable ties, illustrated instructions, and do not require cutting your original wiring harness at all. Your stock headlight switch now powers the relays, rather than the headlight, and thus no new switch is needed. Installation time varies, but normally requires 30 minutes or less to install (mostly involving the removal and replacement of your seat and gas tank, and the routing of the wire harness), and absolutely no soldering is required.

NOTE: when installing a headlight relay harness on any model which utilizes a "computer display" gauge package (XJ750 Seca, XJ750 Euro, 1982 XJ750 Maxim, and XJ650 Turbo models) which have a headlight "testing" circuit built into it will experience a HEAD warning on the LCD display screen, and the flashing red WARNING light will blink every time the bike is started! There is no way to overcome this issue when using a headlight relay harness on these models. Depressing the right-side rectangular WARNING CONTROL button TWICE on the gauge cluster will eliminate the red flashing warning light for the headlight issue, but this must be done every time the bike is started. The HEAD display on the LCD screen will remain illuminated, and cannot be eliminated.

HEADLIGHT OUTPUT MODULATOR UNIT:

Safety first!

Too many people, who are too busy twiddling their radio dials or shuffling their iPod controls or twittering or texting silly, trivial messages and thus have no time, to, like, actually pay attention to the world outside of them while hurtling down the road, are a horrible accident just waiting to happen.....to you. And in a collision between car and bike, bike and rider are typically the big loser.

So be seen by being obnoxious! This solid-state HEADLIGHT OUTPUT MODULATOR will "pulse" the headlight high-beam circuit 4 times per second (240 cycles per minute), gently modulating the circuit voltage from 20% to 100%, thus creating that pulsing "emergency-vehicle" appearance from your headlight that is seen on many late-model bikes. You've noticed those, haven't you? Well, so does everyone else.............and that's the whole point.

These durable electronic control units are easy to install (15 minutes or less, once you pull your stock headlight out of its bucket), and are truly a plug-and-play operation: disconnect your original headlight socket plug, plug in the modulator unit, attach the headlight plug onto the modulator, route the wires, and ......go riding!.


All modulators come complete with "daylight sensor" device, and are thus DOT-approved, which makes them completely street-legal in all 50 states. The sensor device, which is at the end of a thin wire, can be easily mounted in a number of different locations.....on your handlebars, besides your gauge cluster, or with a little bit of extra effort, inside the headlight bucket, making it almost "invisible" and completely self-contained. A small rubber mounting grommet is included with the modulator should you decide to mount the sensor in this manner, as well as black nylon cable ties for handlebar mounting. The HCP13317 remote-mounted headlight modulator has a fixed level of sensitivity of this daylight sensor device, while the "in-bucket", direct-mount HCP16722 and HCP16723 headlight modulators have a user-adjustable level of sensitivity, which can be a very useful feature.

NOTE: all models which utilize a "computer display" gauge package have a headlight "testing" circuit built into it that draws its power supply for the blue "HI BEAM" warning light through the high-beam circuit. The installation of these modulators will thus not only cause the headlight to "pulse", but will also cause the blue hi-beam indicator light to pulse, too!

However, since the modulators are only designed for day-time use, and since the blue HI-BEAM warning light is barely visible during such daytime operation, this should be a non-issue for most riders. The pulsation of this HI -BEAM warning light will stop when the headlight no longer pulses (during night-time operation, or whenever the headlight switch is selected to the low-beam position).

MAIN HEADLIGHT MOUNTING COMPONENTS:

Although it varies slightly by model, most bikes use a headlight HOUSING (usually called the "bucket") that the headlight LENSE sits within. On round headlight models, the back of the headlight is supported by a headlight MOUNTING PLATE or RING. The headlight lense has a thin metal RETAINING RING that holds the headlight lense to the mounting ring, and then a bright chrome BEZEL RING is the decorative front outer piece.

Rectangular headlight systems are similar, but they dispense with the rear headlight mounting ring.

Main Headlight Housing ("Bucket") and Mounting Hardware:

The main headlight housing (or "bucket") retains the headlight and all the related internal components.

If you headlight shakes, rattles, and rolls and appears to oncoming drivers like some kind of disco strobe-light, well, it just may be that all of your headlight mounting hardware----the BOLTS, SCREWS RUBBER DAMPERS, PLASTIC COLLARS, and related WASHERS and NUTS----is all worn out (or missing altogether!). No worries, we've got what it takes to restore and replace these items correctly.

The headlight housing or "bucket" attaches to the headlight "ears" (called a "stay bracket" by Yamaha) via an assortment of fasteners and rubber insulators. Working our way from the outside in, we have a BOLT, then (on some models) a WASHER, a thin or thick rubber DAMPER, an internal plastic COLLAR (and maybe another DAMPER, on some models), and then a variety of WASHERS and a retaining NUT to hold the contraption together. The hardware generally becomes a rusty, frozen mess after a few years, while years of vibration takes its toll on those rubber dampers.

The bottom of most housings have a welded tab bracket that is attached to the lower steering underbracket to prevent vertical housing rotation.

Main Headlight Housing Stay Bracket and Hardware:

On all round headlight models, the headlight housing mounting bracket (termed a “stay” in Yamaha-speak) mounts to the lower area of the headlight housing ("bucket") via a single screw and assorted hardware. This slotted bracket secures the vertical (up-and-down) alignment of the entire headlight housing/bucket assembly within the stay bracket.

The upper arms of the stay bracket, on some models, is bolted to the upper steering bracket and/or gauge cluster mounting studs using a variety of hardware.

On rectangular headlight models, it can get a bit more complicated, so in order to prevent (or, possibly cause…….. ? ) confusion, we offer this short guide on the various hardware bits and pieces used to mount the main headlight housing support bracket to the bike on 1981-83 XJ750 Seca/XJ750 Euro models, and to 1982 XJ750 Maxim models. Both models are basically the same in the parts and pieces used to do so, with one exception: while the XJ750 Seca/Euro models integrated the auxiliary “driving light” mounting bracket into the main headlight housing mounting bracket, the XJ750 Maxim models used a separate, small, odd-shaped, bolt-on additional bracket for the auxiliary light mounting, and this additional bracket attaches onto the main headlight housing bracket……..and thus doubling the amount of hardware pieces needed to mount the whole shooting match to the bike.

It’s rather odd that Yamaha choose to do things on the XJ750 Maxim model in this 2-step manner, especially considering they had already developed the simpler (less parts needed) method of integrating the two brackets together into one unit just one year previously (on the 1981 XJ750 Seca bikes), but hey, I’m sure they had a good reason for doing so……….

1) on 1981-83 XJ750 Seca and XJ750 Euro models, the headlight housing mounting bracket is integrated into the auxiliary driving light mounting bracket, and the following grommets and hardware pieces are used to mount the headlight stay bracket assembly to the lower steering bracket. The following pieces should be used to mount the main/auxiliary (combined) mounting bracket to the fork tube brackets:

1981-83 750 Seca uses:

2) on 1982 XJ750 Maxim models, the auxiliary driving light mounting bracket is a separate bolt-on piece, so there are extra hardware pieces used to: a) attach the auxiliary driving light bracket to the main headlight housing bracket, and then to mount the entire combined assembly to the lower steering bracket.

Main Headlight Adjuster Hardware:

These long, unique SCREWS, SPRINGS, and special plastic NUTS are what allow you to adjust the horizontal aim of the headlight (vertical adjustment is controlled via the mounting hardware of the headlight housing ("bucket") to the stay bracket). These pieces rarely get used, and as such, tend to seize up and then the tiny screw-head slots strip out when you finally do attempt to adjust them. Make sure you install them with some anti-seize lube on the threads!
