CONTROL CABLES:

The constant flexing and bending of the internal stranded wire cable inside your control cables weaken those stranded wires, and eventually will snap it at the primary bend point....hopefully when you're close to home, but why take the risk?

The most-used cables are obviously at the greatest risk, and the pecking order goes like this:

a) tach/speedo cable
b) clutch cable
c) throttle cable
d) brake cable---XJ750 Seca models
e) choke cable

Throttle and clutch cables will leave you basically stranded, while the others you can continue on down the road even if they fail........but why take that risk? Inspect your cable regularly, and lubricate them religiously! And don't be afraid to have a spare set of those critical cables on-hand as "cheap insurance" for that time when the inevitable happens!

NOTE: we strongly suggest that you thoroughly LUBRICATE your new cables before installation! And re-lubricate them regularly; the factory recommended service interval is every 2,500 miles (550, 650, 750, and 1100 models) or every 4,000 miles (700 and 900 models). The proper cable lube tool and high-quality cable lubricants are listed at the end of this section.

Brake Lever-to-Master Cylinder Cables:

gc1) OEM front master cylinder BRAKE CABLE, brand new coil-wound black-sheathed housings, inner nylon sleeve, and correct ends to correctly replace snapped, frayed, or stiff originals.

NOTE: all control cables are shipped "dry" (non-lubricated) and must be lubricated prior to installation! Proper and regular cable lubrication is necessary for both longevity and proper performance of all cables. Also, it not uncommon for new cables to stretch slightly during their first few hours of use, and re-adjustment of a new cable will be required.

Choke/Starter/Enrichment Circuit Cables:

cac1) OEM and aftermarket CHOKE CABLES, brand new with coil-wound black-sheathed housings, inner nylon sleeve, and correct ends to correctly replace snapped, frayed, or noisy originals.

NOTE: the overall length of aftermarket cables may differ by slightly from original, but this can easily be compensated for in the routing and final adjustment of the cable once installed.

NOTE: on cables where the barrel ends are of a different size from each other, the "thinner" barrel is on the end of the cable that is attached to the control lever at the handlebars. The fatter barrel is fitted at the carbs.

NOTE: all control cables are shipped "dry" (non-lubricated) and must be lubricated prior to installation! Proper and regular cable lubrication is necessary for both longevity and proper performance of all cables. Also, it not uncommon for new cables to stretch slightly during their first few hours of use, and re-adjustment of a new cable will be required.

INTERCHANGE: choke cables will generally not interchange with each other, as they differ not only in their overall wire and sheathing length but also in the size of their barrel ends. When swapping handlebars, you may find the need to use a shorter or longer cable than original. The following choke cable "groups" have the same barrel end sizes, and will interchange with each other:

Group 1): all XJ550 models, XJ750RL, and XJ900 models.

Group 2): all XJ650 models, all XJ700 models, all XJ750 models (except XJ750RL), and XJ1100 models.

Speedometer Drive Cables:

cac3) OEM and aftermarket SPEEDOMETER DRIVE CABLES, brand new with coil-wound black-sheathed housings, inner nylon sleeve, and correct ends to correctly replace snapped, frayed, or noisy originals.

NOTE: the overall length of aftermarket cables may differ by 1-2" (total overall length) from original, but this can easily be compensated for in the routing and final adjustment of the cable once installed.......this is why there are fewer aftermarket cables than original cables (cables that were very close in all other aspects, but within 2-3" of overall length, have been consolidated into one part number on aftermarket cables).

NOTE: for those of you who need a different LENGTH speedo cable from stock, the use of one of our CABLE EXTENDERS can be used to incrementally lengthen your stock cables, or, you can use the following interchange guide:

a) all stock cable will interchange with each other, except for the following models (which will only interchange with each other):

b) the HCP2718/HCP2647 cable (XJ550 Maxim, XJ650 Maxim, and all 181-83 XJ750 models) will interchange with the HCP2724/HCP2658 (XJ1100) cable.


NOTE: all drive cables are shipped "dry" (non-lubricated) and must be lubricated prior to installation! Proper and regular cable lubrication is necessary for both longevity and proper performance of all cables. Speedometer cables can normally be removed completely from their outer sheath, and then both the cable and the inner sheath can be cleaned well with a solvent such as aerosol brake or carb cleaner. The cable should then be lubed generously with fresh motor oil (we like the Castrol brand 5W40 synthetic motor oil), drive chain lube, or penetrating cable lube, and then as it is re-inserted into the outer sheathing, spun around by hand to distribute the lubricant, and then the cable should be hung vertically for a few moments to allow excess lube to drip out. A small smear of moly grease at the bottom end finishes your cable lubrication procedure.


cm2) Aftermarket CABLE LUBRICANT. For the longest cable life, cables should be lubed at least once a year.

Front Wheel Speedometer Drive Assembly Components:

Your speedometer is driven off a drive unit mounted onto the left outer side of the wheel hub, and consists of the CLUTCH unit, the clutch RETAINER, and the large GEAR DRIVE UNIT. Although most non-functioning speedometers can be traced to more common sources of failure (the speedometer head itself, or more likely the speedometer drive cable), we offer these replacement drive units should the need arise.

cac2) OEM and aftermarket TACHOMETER DRIVE CABLE, brand new with coil-wound black-sheathed housings, inner nylon sleeve, and correct ends to correctly replace snapped, frayed, or noisy originals.

NOTE: the overall length of aftermarket cables may differ by 1-2" (total overall length) from original, but this can easily be compensated for in the routing and final adjustment of the cable once installed......this is why there are fewer aftermarket cables than original cables (cables that were very close in all other aspects, but within 2-3" of overall length, have been consolidated into one part number on aftermarket cables).

NOTE: all drive cables are shipped "dry" (non-lubricated) and must be lubricated prior to installation! Proper and regular cable lubrication is necessary for both longevity and proper performance of all cables. Speedometer cables can normally be removed completely from their outer sheath, and then both the cable and the inner sheath can be cleaned well with a solvent such as aerosol brake or carb cleaner. The cable should then be lubed generously with fresh motor oil (we like the Castrol brand 5W40 synthetic motor oil), drive chain lube, or penetrating cable lube, and then as it is re-inserted into the outer sheathing, spun around by hand to distribute the lubricant, and then the cable should be hung vertically for a few moments to allow excess lube to drip out. A small smear of moly grease at the bottom end finishes your cable lubrication procedure.

Mechanical Tachometer Conversion:

All XJ550 models and the 1980-81 XJ650 Maxim and Midnight Maxim models use a mechanical (cable-driven) tachometer, while all other XJ-series bikes use a electrically driven (off the TCI box) tachometer.

Throttle Cables:

INTERCHANGE: most throttle cables (except 1984-85 FJ600, 1992-98 XJ600 Seca II, and XJ700 all models cables) will interchange with each other, as they mainly differ in their overall wire and sheathing length. When swapping handlebars, you may find the need to use a shorter or longer cable than original. The XJ650RJ Seca, XJ750 Seca, and XJ1100 cables have a narrower cable end barrel (1/4" wide vs. 5/16" wide for all other cables) which may present an issue on some interchanges. Additionally, all of the XJ550 model cables and all of the XJ650 model cables (except Turbo) use a bent metal tube end at the throttle, while all other models use a plastic tube with a thumb-screw adjuster.

Although the overall reach and bend angle of the tubes are the same, the metal-tubed cables have about 1/8" deeper depth past the stop flange than the plastic-tubed cables do. You will have to consider whether these issues will present any fitment issues or require modifications when trying to fit a non-stock cable to your bike.

Finally, the throttle cables for all XJ550 and all XJ650 (except Turbo) models have a cut-off  throttle tube stop-flange at the end of their tube (this round stop-flange determines how far up into the control switch that the tube is allowed to be inserted). XJ550 and XJ650 (except Turbo) model control switches have a stepped  surface at this point, and the stop-flange on their cables is cut off  from being a full circle (it s about 5/8 of a circle, with one edge sheared off to be straight and thus fits into the step  on the control switch housing). All other models do not have this step  on the control switch surface (where the throttle cable enters the housing), and thus have the full-circle  stop-plate. Thus if you have an XJ550 or XJ650 (except Turbo) model and you want to use a shorter or longer throttle cable from another model, you will need to carefully remove (grind, file, snip away, etc.) part of this stop-flange so that the flange can lay flat against the control switch housing.


An alternative solution to using a longer-than-stock cable is to use the short throttle cable extension  that was used on XJ550 and XJ650 Turbo models to create a longer  throttle cable while using your stock/original throttle cable:

Clutch Cables:

NOTES:

- the overall length of aftermarket cables may differ by 1-2" (total overall length) from original, but this can easily be compensated for in the routing and final adjustment of the cable once installed.

- all original OEM cables come with a non-removable, non-replaceable nylon or teflon bushing installed on the clutch cable lever end barrel or "bullet"........and this bushing is installed BEFORE the cable-end barrel (or bullet) is crimped onto the cable and although it is slotted, the slots do not go to the outer edge of the bushing, and thus there is no way to remove the bushing (nor install a new one).

Aftermarket cables use a larger diameter barrel (or "bullet") on the clutch cables that matches the O.D. size of the original sleeved bullet.....and thus no nylon sleeve is necessary nor used. We've never heard of a problem with these aftermarket cable ends binding or seizing up, although I suppose that without periodic lubrication, that is a possibility.

- original clutch cables have a fixed nut at the clutch end of the cable is not really necessary, since there is also a adjuster (cable length) mechanism at the hand lever end of the cable (that knurled nut and hollow bolt thing). Yamaha had originally designed in the ability to adjust the lever free play via either mechanism, but they both accomplish the same task. Most of the OEM cables no longer feature this fixed lower-end nut...........if you used up all of the adjustment potential at the hand lever end, you'd back off of the hand lever adjustment nut, and tighten the adjuster nuts on the threaded end of the lower end of the cable, to take up all the slack..........and then, you could do all future adjustments at the hand lever end (a much easier and more convenient method).

The lower fixed-position nut really serves no purpose other than to give you an easy way to hold the cable (prevent it from twisting) while the other two movable lower nuts are turned; you can just as easily grab the metal cable "end cap" with a pair of pliers (but don't crush it!) to accomplish the same result.

- all clutch cables (except XJ1100 cables) will interchange with each other, as they mainly differ in their overall wire and sheathing length. When swapping handlebars, you may find the need to use a shorter or longer cable than original. The XJ650RJ Seca cable has a rubber boot over the end of the cable (at the clutch end) which may be cut off if necessary, and it also has about a 12" length of the cable sheathing protected by a coiled spring armor.

- all control cables are shipped "dry" (non-lubricated) and must be lubricated prior to installation! Proper and regular cable lubrication is necessary for both longevity and proper performance of all cables. Also, it not uncommon for new cables to stretch slightly during their first few hours of use, and re-adjustment of a new cable will be required.


- your clutch lever should have 2-3mm of free play (at the lever) when the clutch cable is properly adjusted.

Also, since the question gets asked quite a bit, here's the answer!:

Cable lubricant is specially formulated to not attract or hold dirt or grit, as those materials will act like "sandpaper" inside your cable housing and will "file" away at the cable itself, shortening its life. Oil and grease do attract such materials, and thus are not an ideal candidates for a cable lubricant.

Also, be aware that "WD-40" and related products are not actually lubricants, they are moisture-dispersing agents, and their "slick" feel is just a by-product of the carrier agent, which eventually dries off. The "WD" part of product name stands for "Water Dispersent", and that is what it truly is (which is what makes it such a great anti-rust fogging spray).

xx1) Fastener ANTI-SEIZE PASTE. Yeah, it's smelly and makes a silvery mess on your fingers, but this stuff is a life-saver for any true wrencher, because it prevents problems down the road. Use it on any metal fastener that does not require a "loctite" thread-locker material to be used. This means on just about every fastener that is carb, engine case, or suspension-related! (except for carb upper and lower rack-mount screws and butterfly valve screws, which do require the use of a thread-lock fluid). If you think that it might, sometime, in the future, need to come off: use anti-seize compound! NOTE: the "base" metal material used in the different anti-seize pastes below do not determine what type of fastener to use such pastes on; it merely signifies what base material is used to create the anti-seize paste. You can use any "based" anti-seize paste on any type of fastener and metal.

NOTE: the use of anti-seize compounds will result in a TORQUE-MULTIPLYING EFFECT & &..the result of a reduction in friction between the threaded contact points & &and thus fasteners treated with anti-seize compound should have their torque values reduced by at least 10-15% when installed into steel material, and up to 25% into aluminum materials or other soft  metals  (such as spark plugs into cylinder heads, or almost any other type of fastener into the engine) & & note that this rule applies only to service manual torque specifications on fasteners that are not indicated to be treated with anti-seize fluid by the factory &. if the factory manual specifies the use of an anti-seize coating, then the specified torque value for that fitting already takes into account the reduced torque  necessary.

NOTE: the brake hand levers used on all XJ550 Maxim, 1982-83 XJ550 Seca, and all XJ650 Maxim and Midnight Maxim models originally used a plastic spacer bushing to take up the large difference between the lever hole inside diameter and the pivot bolt shoulder outer diameter (all other models have a lever hole ID and pivot bolt shoulder OD that is a close enough tolerance so that no bushing was ever used nor required). Brake Hand Lever Brake Light Switch:

NOTE: except on the XJ750 Seca models, the removal of these switches from the master cylinder housing seems like a trick Chinese puzzle, until you figure it out.....there is small, round hole (about 2mm diameter) on the forward side of the housing where this switch plugs in. Using a small screwdriver or other such object, gently push in through this hole onto the plastic "tooth" that is part of the switch housing, while also pulling back on the switch. Releasing this ratchet tooth will release the switch from the housing, and out it comes! Here's a good image of it:

Clutch Hand Levers:

hl1) OEM and aftermarket CLUTCH HAND LEVERS perfectly replace the factory original aluminum handles. Although most handle levers LOOK the same, they actually are different bike-to-bike, as the bend angle and offsets to clear other handlebar features, control switches, etc. take into account such things.

OEM replacement levers normally have a rough-texture finish to promote hand grip (originals were smooth) and come in either the correct low-gloss-black or polished finish (depending on model).

Clutch Hand Lever Safety Switch:

hl18) OEM clutch lever SAFETY SWITCH pops into the clutch lever holder bracket and comes with the correctly colored wire harness leads and connector.

NOTE: except on the XJ750 Seca and XJ900RK models, the removal of these switches from the housing seems like a trick Chinese puzzle, until you figure it out.....there is small, round hole (about 2mm diameter) on the forward side of the housing where this switch plugs in. Using a small screwdriver or other such object, gently push in through this hole onto the plastic "tooth" that is part of the switch housing, while also pulling back on the switch. Releasing this ratchet tooth will release the switch from the housing, and out it comes!

- the XJ750 Seca brake hand lever position switch (HCP3413) can be modified to be used in place of the no-longer-available XJ750 Seca clutch hand lever position switch (HCP453). The brake hand lever switch will need to be modified in the following manner:

1) One of the male bullet wire-end terminals will need to be cut off, and a female wire-end terminal (HCP9366BR) and matching sheath (HCP9322) will need to be installed in place of the removed male bullet terminal.

NOTE: to perform this modification, you will need the following tools: wire cutters, wire crimpers, solder, soldering iron, electrical tape. The modification will require about 15-30 minutes time, depending on your level of skill!


2) Although the lead-wire colors will be different from original, this will not be a problem as long as you properly attach the modified clutch hand switch lead wires to their proper leads inside the headlight housing (the clutch hand switch lead wires from the main harness, located inside the main headlight bucket, are a Black with a yellow tracer stripe wire with a sheathed female bullet wire-end terminal, and a Bright Blue with a yellow tracer stripe wire with a male bullet wire-end terminal. It does matter which of the two switch lead wires that you modify (by removing the male bullet terminal and replacing it with a female bullet terminal).
