Note that this link shows the guts on the later XJ900 models fork systems (without the anti-dive system), but is pretty much the same as on the earlier versions with the anti-dive system.

NOTE: XJ750 Police (37H models) used the XJ650 Turbo master cylinder with XJ650 Turbo/XJ750 Maxim/Midnight Maxim calipers, XJ650 Turbo rotors, and XJ900 style forks with anti-dive.



FORK TUBE REBUILD KITS:

We now offer both a BASIC FORK REBUILD KIT and PERFORMANCE FOR TUBE REBUILD KITS so that you can get all the typically-needed rebuild parts under one simple part number. Each kit is specifically assembled and correct for your particular model bike. NOTE: fork rebuild kits do not include any of the items used in rebuilding the anti-dive units; a separate kit to rebuild those is available as part HCP21992 and is listed in the anti-dive parts section further below.

Basic fork rebuild kit contains at least the following items:
- cap bolt o-rings.
- standard quality lower fork tube oil seals.
- oil seal retaining clips.
- oil drain screws and gaskets.
- damper rod bolts and crush washers.
- damper rod head piston rings.
- air joint cushions, o-rings, and retaining rings (in the XJ900RK/RL kit).
- air valve cores (in the XJ900RK/RL kit).
- anti-dive housing to fork tube o-rings (1983-84 kits)

Inner Tube Fork Springs:

NOTE: the following springs are correct for the XJ900RK and RL models, and will also fit the XJ900 N, FN, and F model fork tubes, but we do not have the information for the non anti-dive forks in regards to spring spacers or oil fluid capacities required. Original non anti-dive fork springs (XJ900N, FN, and F models) are 5mm shorter than anti-dive springs (XJ900RK and RL), so it is safe to assume that a 5mm (or greater) spacer may be needed, and the oil level adjusted to achieve a 168mm height.

HCP9439 Aftermarket front suspension COIL SPRINGS, one pair does both forks. For all XJ900RK, XJ900RL, XJ1100, and all XS1100 models. No spring spacer is needed when using these springs on the XJ900RK and RL models. NOTE: due to the difference in size of this spring versus stock springs, you will need to use approximately 31 cc's less fork oil (for a total of 255cc's per tube on the RK and RL models, and 276cc on all other XJ900 models) when installing these springs, or adjust to a 164mm oil level. NOTE: springs should be installed with the tighter (more-closely spaced together) coils towards the top of the fork tube.

Oil Seals:

NOTE: when installing oil seals, make sure that the area where the seal will fit into is clean, free of any nicks and burrs, and that the lower tube metal slide bushing is fully seated. Oil seals install with the large opening facing down, into the tube, and on most seals, the small cast lettering and numbering on the seal faces upwards.

Seals are designed to be installed with a seal driver of some type, although a properly sized piece of hard plastic tubing, perhaps with a proper sized metal washer on top of the seal to "spread the load", works as well. Always make sure that oil seals are fully seated and not damaged or installed in a crooked or cocked manner.

Lower Tube Anti-Dive Unit Parts:

The front fork ANTI-DIVE SYSTEM on these models are almost always in need of a complete, thorough cleaning and rebuild. While many people claim that the anti-dive system is a "useless" feature, the real reason may be that the system is so internally fouled and seized that it simply is not operating, at all!

Anti-dive control units are divided into an "upper" (or "top") section, which is the brake plunger assembly....this upper section is where the brake hose, from the brake caliper, attaches. The brake fluid BLEEDER VALVE is located in this upper section, as well as the brake plunger piston unit. The O-RING on the plunger and on the screw-in piston head should be replaced during a rebuild procedure, as well as a thorough cleaning and polishing of the piston bore. The removal of the piston head requires the use of a special reverse-hex tool, part HCP16049.

The "lower" (or "main") section of the anti-dive unit is the larger damper piston assembly (which is bolted to the fork tube), and which contains the damper actuating piston and spring. Under hard braking, the brake fluid pressure forces the brake plunger (in the top "brake plunger assembly" section) to push down on the damper piston and its spring, restricting the flow of fork oil in the fork tubes, thus "stiffening" the fork system temporarily----and reducing the amount of front end "dive" during hard braking. The O-RING on the plunger should be replaced during a rebuild procedure, as well as a thorough cleaning and polishing of the piston bore. And the housing-to-fork tube O-RINGS should also be renewed.

This long aluminum tool, with proper sized nuts on each end, is used to retain the top of the fork damper rod (in the bottom of the chrome tube) when removing or installing the damper rod retaining screw. Super-Penetrant Fluids and Lubricants:

Sometimes, the toughest part of working on a vehicle is battling the effects of time: seized fasteners, caused by rust, corrosion, and other factors, turns what should be a 5-minute effort into a 50-minute (or more) chore, complete with rounded-off, ruined, or snapped fasteners, e-z outs, heli-coil inserts, and more.........and that's just not right.

While the proper use of our various Anti-Seize products will prevent these nightmares from occurring in the future, you're stuck in the here-and-now, and the best way to handle these obstacles is to have the proper tools at the stand-by; and in the case of fastener seizure, the proper "tool" is a can or two of our SUPER PENETRATING LUBRICANTS at the ready; a couple of squirts, a little bit of time-----perhaps some heat for those really nasty situations----and you're on your way again, hopefully not too much worse for the experience.....

Tubes that use threaded cap bolt (all XJ650 Turbo, all XJ700 models, XJ750-X models, XJ750 Maxim and Midnight Maxim, XJ900RK, and XJ1100 models) should use the HCP10223 butterfly brush; non-threaded tubes can use either the HCP10222 spiral brush or the HCP10223 butterfly brush.
