NOTE: XJ650RJ Seca/Euro models use the same pedal shape/design/fitment as the XJ650 Turbo model pedal, besides the finish (chrome for the RJ Seca, black for the Turbo models). Some people like to use the black Turbo pedal on the RJ Seca models for the more aggressive appearance. The Turbo pedal has a small L-bracket welded to the underside of the pedal shaft, just rear of the pedal stop-screw bracket....this small bracket is for the return spring retention on Turbo models (not used or needed on the RJ models). This bracket can be easily removed with a grinding wheel on a dremel tool, etc. or left in place when used on the RJ Seca models, as it does not interfere with any pedal movement.

Rear Brake Pivots:
The rear brake PIVOT mechanism translates the up-and-down movement of the brake pedal into a fore-and-aft movement that transmits the motion to the rear brake rod. A large tension or torsion SPRING puts the return pressure into the entire system, preventing the rear brake from dragging when not engaged, while a STOP SCREW provides a positive stop position.

Rear Brake System Rod and Hardware:
The rear brake COUPLER ROD transmits the pedal motion from the pivot shaft to the rear brake LEVER ARM (on drum brake systems), which turns actuates the brake shoes via a SHOE CAMSHAFT. A variety of special fasteners and hardware pieces are used in this system to insure its proper performance.

Original brake shoe friction lining wear limit (thickness) specifications is 2mm minimum. The "wear indicator" pointer on the brake lever arm also gives an indicator of brake pad wear.
Your rear brake pedal should have 3/4" - 1" of free travel before first engaging the rear drum.
Always make sure that you de-grease and de-glaze the rear brake drum surface (inside the wheel itself) before installing new shoes (use some of the 200-to-400 grit finishing paper), and apply a thin smear of anti-seize lubricant on the brake shoe actuating cam.
Also, don't be surprised if, after the installation of new rear brake shoes, that your bike doesn't seem to stop much better (or even as well as) than before. Your brake drum----especially after all these years----is not perfectly round, and even if it was, the lever engagement action of the brake shoes does not produce a perfectly circumferential presentation of the brake shoes to the drum. So for the first few hundred miles, your new brake shoes will only be engaged against the brake drum on the "high spots" of the shoes; until those wear down----and thus more friction material actually makes contact with the drum----new brake shoes can result in less braking abilities than prior to replacement.
Finally, while you have the axle off the bike, it should be sanded to free it of rust spots or scars, and any missing or damaged parts associated with the axle shaft should be replaced or renewed.
NOTE: we recommend that you "chamfer" the edges of all brake pads and shoes before installation, as this modification tends to help prevent brake squeal and noise. "Chamfer" merely means to file a very small 45-degree angle (or "ramp" on brake shoes) on the very outside edges of the friction material. NOTE: this process has already been performed by the manufacturer on some of the aftermarket brake shoes.

mc41) OEM and aftermarket brake MASTER CYLINDER REBUILD KITS contain all the operational parts you need to correctly rebuild your master cylinder: piston, piston seal, piston spring, piston rubber sealing boot, and retaining circlip. NOTE: the piston seal may not come pre-installed onto the piston, and at first glance, you may wonder "how the heck do you get that small seal opening over that large piston?". Well, lots of lube (brake fluid) and patience and a small, dull pry tool works wonders. Make sure that you install the seal with the flared seal "lip" facing towards the fluid outlet!
Some models have kits are available in either a basic of full version as described below:
SEALS AND SPRING KITS contain the piston seals, return spring, piston boot, piston retainer clip, and a pair of union bolt crush washers. Since these kits contain all of the main “wear parts”, it’s now affordable to actually follow Yamaha’s suggested rebuild interval (every 2 years) without “braking” (pun intended!) the bank! Other parts needed to properly rebuild an original master cylinder --- the piston, the fluid level sight window, cover, cover diaphragm, cover screws or nuts, mounting clamps, fluid level sensor hardware (when used), etc. are not included.
BASIC REBUILD KITS contain the typical main working “guts” of your master cylinder: the aluminum piston, its seals, return spring, spring cup (when used), piston boot, and its retainer clip. Other parts needed to properly rebuild an original master cylinder --- the fluid level sight window, cover, cover diaphragm, cover screws or nuts, mounting clamps, fluid level sensor hardware (when used), etc. are not included.
FULL REBUILD KITS contain all of the items in the basic rebuild kit, plus a fluid return hole clean-out wire, the replacement fluid level glass sight window (on models which use them), adhesive for the glass window, a packet of assembly grease, the reservoir cover diaphragm, the cover screws, and ---- models requiring them ---- the fluid level sensor hardware and sealing o-ring.
Yamaha actually specifies that your master cylinder should be rebuilt every 2 years.
Master cylinder rebuild kits typically contain the piston, the piston seal, the spring, the plunger end seal, the plunger dust boot and its retaining circlip.

Yamaha recommends that your brake calipers be rebuilt every 2 years.
HINT: one thing that the service manuals don't mention is that after all these years of abuse (and probably neglect), that the recessed fluid and dust seal ring lands in the caliper body have probably accumulated an awful lot of built-up vulcanized rubber debris and what-not, and unless you get those ring lands zestfully clean and completely free of all of the built-up junk, your new piston seals will not seat properly and will not seal properly (or, will cause the piston to jam within the bore as it is pushed "sideways" by the bulging, uneven rubber seals)....please review these pictures and procedures on the 2nd page:

- insert the piston about half way into the caliper
- then stretch-out the dust boot and install it over the piston and caliper.

NOTE: speed-bleeders should NEVER be used when first re-filling a "dry" brake system----one where the lines, calipers, or master cylinder has been rebuilt or changed, for example----as the air in the system will compress, and the speed-bleeder valve will prevent fluid from flowing through the system. OEM pads feature the original "wear-limit" central slot or markings cut into them, and feature a Semi-metallic friction material for maximum stopping power and better brake-level feel.
Standard aftermarket organic material pads provide original-performance brake lever or pedal "feel", while also being gentle on the rotors and providing excellent stopping friction.
High-performance aftermarket Semi-Metallic sintered material pads provide a much higher coefficient of friction between the pad and the rotor disc, thus providing vastly superior stopping ability and better lever or pedal "feel", while also being dust-free and providing excellent wet-weather performance.
Original brake pad wear limit (thickness) specifications are as follows. Note that some models are specified using the thickness of the pad friction material only, while other models specify the thickness of the friction material AND the pad metal backing plate. In all cases, if your pads use the "wear indicator" groove cut into the centerline of the pad friction material, once that groove disappears, it is time to replace your pads!

NOTE: we recommend that you "chamfer" the edges of all brake pads and shoes before installation, as this modification tends to help prevent brake squeal and noise. "Chamfer" merely means to file a very small 45-degree angle on the very outside edges of the friction material. Our HCP9785 disc brake pad dampening fluid is also very effective at eliminating such noise, as is the HCP24612 or HCP26785 brake assembly grease----and to be honest, we recommend the use of all possible methods, as brake squeal is really annoying!
NOTE: all brake pads…..both the original Yamaha (OEM) pads and aftermarket pads….may require a minor amount of filing (or the like) to open up the pad retaining pin hole in the pad mounting plate. Typically, the hole itself is not undersized (but, never say never….) but rather, the protective coating (paint, powdercoat, or whatever is used) may have been applied too thick, and thus will cause the pad pin to restrict movement (or seize) along the pad pin. A round file or the like can open up this hole and the pad should slide easily along the entire length of the pin. The proper use of a high temp grease on the pin can also help prevent any binding of the pad and the pin.
NOTE: the proper break-in procedure after installing new pads calls for increasingly harder and harder stops over the first few miles. You can review the proper steps here, and this is a critical step in brake pad replacement:

Additionally, you should always carefully inspect and replaces as needed the various PAD HARDWARE pieces. Your brake pads generally have one or more SHIMS on their backsides, both to help equalize piston pressure against them and to also serve as anti-squeak devices (they don't always work too well in that capacity, and the use of automotive-chain-store brands of anti-squeak goop can help somewhat in this regard). Some models also used a variety of upper ANTI-RATTLE SPRINGS which normally snap into place on the top of the caliper body, above the pads, which serve as an anti-rattle and alignment device. And most models use either a threaded or un-threaded large diameter pad retaining PIN and associated clips to capture those pins.

High-performance aftermarket rotors not only fit correctly, but also feature a cross-drilled disc with over-lapping holes to prevent disc "ridging" as the pads and disc wears. This spiral "birds-wing" drilling pattern promotes maximum rotor cooling efficiency (not to mention cool looks!) as well as being significantly lighter than the stock rotors.....and on models that use an offset center hub, these floating-design (riveted hubs) provide significant weight savings over the stock rotors, helping to improve both the handling and braking characteristics of your bike. ALWAYS replace disc brake pads when installing new rotors!
The minimum thickness for original rotors is as follows (these specifications do NOT apply to aftermarket rotors). The maximum allowable "runout" or warpage is 0.15mm high-to-low for all models, all rotors:
8.0mm for all FJ600 rear rotors.
6.5mm for all XJ650 Maxim and Midnight Maxim models, XJ1100 all models, and all XS1100 front and rear rotors.
8.0mm for all XJ900RK rear rotors.
NOTE: original rotors are next to impossible to "resurface" once they warp or get gouged deeply....they're made of a hardened steel material that typical brake re-surfacing machines simply cannot cut, at all. The only way to "re-surface" them is to use a flywheel grinding machine (what's called a blanchard grinder) and even with those, if your bike has a rotor which uses an offset center hub (which is basically all of them, except for XJ650 Turbo models, XJ700 models, and XJ900RK models), then you aren't going to be re-surfacing them......at least, "successfully re-surfacing" them, that is!

Aftermarket High-Performance Disc Brake Rotors:
Aftermarket oem-replacement and high-performance version floating rotors offer superior mechanical advantage over solid rotor types: as the friction ring gets hot, it expands and grows slightly in diameter (keep in mind that the outer diameter of a brake rotor gets much hotter than the hub).
This variance in temperature causes a difference in material expansion. The floating rotor design compensates for this variance by allowing room for the friction ring to expand independently of the central hub, dramatically increasing rotor stability, stopping performance, and service life, while also diminishing the possibility of warpage under the most extreme of conditions.
NOTE: all standard oem-replacement rotors come with a natural finish to the central hub section, which you may wish to paint black (or gold in the case of Midnight Maxim models) in order to duplicate the original color scheme of stock rotors. Be sure to use a high-temperature paint! Our high-performance aftermarket rotors already have a black-painted center hub.
