Shifter Case Covers:

Engine SHIFTER CASE COVER, left side of the bike, where the shifter foot pedal comes out. Replacement covers, gaskets, and mounting hardware is listed below.

NOTE: although all these covers look similar, there is actually very little interchange between different models due to the location of and style of shifter pedal assembly used on the different bikes.


NOTE: if the threaded holes in the engine case have minor damage, they can be easily salvaged with a thread-chaser/tap:

HCP2399 THREAD CHASER AND CLEAN-UP TAP, made from a high-speed titanium nitride coated steel. For the following holes:

- All XJ550 - XJ900 models cylinder head exhaust port stud holes.
- All models: cylinder head intake manifold bolt holes.
- All XJ550 - XJ1100 models cylinder head valve cover mounting bolt holes.
- All XJ550 - XJ1100 models engine side covers mounting bolt holes.

NOTE: because of the large size of these threads, many of these threaded holes rarely need cleaning or re-tapping....except for the carb bowl drain screw holes, especially if the drain screw was "frozen"; and the gas tank petcock and sending unit mounting holes, which almost always needs cleaning or tapping (be careful about this when buying a used gas tank!).

ec4) OEM SHIFTER COVER GASKETS. A must-replace item anytime you remove the shifter cover (left side of the bike) for periodic cleaning or shifter mechanism adjustment, repair, or replacement.

And while you've got the cover off on your XJ550 - XJ900 engine, we would also strongly recommend the replacement of the internal breather covers (small and large) gaskets. Bolted on the inside of the shifter cover are two metal compartments, and between those compartments and the shifter cover are the breather gaskets. The internal structure of these breather compartments create an intricate series of grooves and channels, which are designed to separate the water and air that are trapped in the oil from crankcase pressure. The oil is recovered and the air and water vapour are supposed to exit through the breather hose.

If you look behind the shifter plate you'll likely find that these breather case gaskets are hard and impermeable, and the separation chambers and channels are coated or plugged. In this situation, the engine has a very difficult time "breathing" and relieving the internal crankcase pressures, and oil, water, air mixture can be forced into areas you don't normally see oil.

The small round rubber oil seal (HCP490) where the shifter lever shaft comes through the shifter cover is a common source of leaks on these bikes.


OEM shifter cover gaskets are made from a standard duty, graphite impregnated paper material. We recommend the use of the aftermarket hi-performance paper gaskets which are designed to slightly swell in the presence of petroleum products (fuel or oil), thus creating a super-tight, leak-proof flange seal.

EXTERNAL SHIFTER LINKAGE PARTS:

On models that do not have the foot pedal connected directly to the internal shifter shaft, there are a variety of linkage parts that connect the shifter foot pedal to the internal shifter shaft (that pokes out of the side case cover). These parts can become worn or damaged over time, and should be inspected and replaced if any problems are observed. NOTE: on these "adjustable" type of linkage systems, one of the locking nuts is a standard-rotation nut, while the other one employs "reverse" style threads, so make sure you don't try to be like "Hulk" when trying to loosen what appears to be a frozen adjuster nut, only to find out that you are really trying to tighten it!


HCP3863 OEM shifter linkage rubber JOINT DUST BOOTS. Molded black rubber boots fit at both ends of the adjuster linkage rod (or tube) and protect the pivot joints from moisture and grit intrusion. These boots are typically worn or damaged from years of use, and should be replaced to prevent problems. Use 2 per bike on all FJ600, XJ650RJ Seca, XJ650 Turbo, all 1981-83 XJ750 models, and all XJ900RK, RL, N/FN, and F models.

HCP3865 OEM shifter linkage adjustable LINKAGE ROD, double-threaded stud allows you to shorten or lengthen the shifter pedal position in relation to the shifter clevis arm. One end of this rod screws into the pivot flange on the shifter pedal itself, while the other end screws into the pivoting clevis shift arm. Use 1 per bike on all FJ600, XJ650RJ Seca, all 1981-83 XJ750 Seca models, and all XJ900RK, RL, N/FN, and F models. NOTE: the central raised, knurled "thumb-knob" that was present on the original linkage knob has been eliminated from this replacement version, but it will still work properly. Also, remember that this threaded rod has standard threads on one end, and "reverse" threads on the other end. If desired, the HCP3998 linkage rod can be substituted for this HCP3865 rod; they are both the same length and thread pattern, but the HCP3998 still retains the easy-to-use raised central "thumb-knob" adjuster design as original. The only other differences is that the HCP3998 linkage rod is black-plated, rather than bright-plated.

INTERNAL SHIFTER MECHANISM PARTS:

Inside your shifter case side cover are a variety of levers and linkages that translate the motion of the your shifter foot pedal into movements that operate the SHIFTER DRUM, which in turn operates the SHIFTER FORKS which then engage or disengage the various TRANSMISSION DRIVE GEARS. Worn or damaged RETURN SPRINGS can prevent the shifter from operating properly, and are the first thing to check if your bike will not go into gear, is "stuck" in a particular gear, or if you cannot "find neutral".

Of course, there may other issues which could cause the same problems, particularly the dreaded "disintegrating primary chain guide" issue, but it's always best to determine whether a simple problem exists first..........

However, please note that the exploded diagram attachment on the 19227 page is "typical" for most XJ-series bikes, the actual mechanisms will differ slightly between different models (the diagram shown in the 3rd post is correct for the XJ650 - XJ900 models; most other models use a variation on the same theme).

Couldn't get her out of (whichever gear you were in when the problem occurred).

This situation can be caused either by a broken TENSION SPRING (the small linear-acting spring) or by the TORSION SPRING (the one with one straight arm and one "hooked" arm). Both of these springs are designed to keep the pawl arm properly engaged with the shifter drum "star wheel" segment. Note there is also a long SCREW which retains this star wheel to the shifter drum; if that screw is loose, it will allow the star wheel to rock back and forth or not even engage with the drum, also resulting in the same type of issue.

On early XJ550, XJ650, and XJ750 Seca engines, the original torsion spring used was somewhat weak, and was replaced by an upgraded spring on later model engines, which also required a slightly different spring collar (sleeve) to be fitted.


NOTE: if this describes your situation:

"Today, after a downshift, the shift pedal would not pop back up automatically."

This problem tends to be caused by a broken TORSION SPRING (the one with straight arms on both ends of the spring) which is supposed to center the selector shaft segment. The earlier 1980-81 XJ650 and XJ750 Seca models were especially susceptible to this problem, and an upgraded, thicker spring (which required a thinner spacer collar underneath) was introduced to the 1982-later models.


Of course, some of these issues may be due to something as simple as broken shifter mechanism but it also could be dues to worn gears (see the TRANSMISSION: section further below for details) or the dreaded "disintegrating primary chain guide" issue, but it's always best to determine whether a simple problem exists first..........


NOTE: if this describes your situation:

"Over the past couple months while shifting to any gear it has gone into ghost neutrals. Steadily getting worse. Now it will not stay in gear any gear unless rolling on the throttle. As soon as you roll off the throttle it falls out of gear.”

HCP15718 Aftermarket neutral position switch REMOVAL SOCKET. On many models, it's almost a physical impossibility to remove the HCP443 (or the aftermarket version, HCP15671) neutral switch from the crankcase "well" without removing the exhaust system or removing the engine from the frame.....the left lower frame tube conspires with the exhaust system to make it unbelievably difficult to access the switch. This special "open side" socket is the proper size to squirm through those restricted spaces and make it possible to remove and re-install the position switch without going through a tremendous amount of effort. Standard 1/4" drive socket should be used with a 3" extension bar, or, it's even easier to use when attached to the HCP13516 flexible shaft driver listed below.
