CYLINDER LINERS:

All original XJ-series engines feature aluminum-alloy cylinder "jugs" with sleeved iron CYLINDER LINERS to achieve their light-yet-durable design. The piston rings actually run against this cast iron sleeve, and thus it is the sleeve that takes the wear and punishment.

These cylinder sleeves are replaceable, and may present a more realistic and satisfactory solution rather than boring your original liners to an oversize in cases of wear or damage. In many cases, oversize pistons are simply not available for a particular engine, or it may be more cost effective to simply replace the liners rather than re-finishing them.

The replacement of the liners is a job best left to a professional machine shop, as it requires heating the jugs to 400-F (to extract the original liners), and then pressing the new liners in. The new liners are actually made about 20-40 thousandth's undersize, so they will require a minor bore and hone to properly size them to the pistons that you will be using (which is proper engine rebuild procedure anyway!).

Cylinder Head, Cylinder Jugs, and Upper Crankcase Hardware:

The long studs, their washers, and crown nuts that secure the cylinder head and jugs to the upper engine case take a lot of stress and heat, and it's not a bad idea to replace these when doing a head service or a full engine rebuild, as proper torque values may be difficult (if not impossible) to achieve on used, stretched, and (typically) very rusted studs. NOTE: originally, some of these long studs came with a black plastic outer sheathing which is not always present on the replacement studs, but can be ordered separately below.

Additional hardware pieces used to insure the proper alignment of the cylinder head to the jugs, and also at the bottom of the jugs to insure proper alignment to the upper crankcase. These stud collars (or dowel pins) typically are rusted and semi-or-fully seized into their bores after years of use, and all of these locators and their associated o-rings and gaskets should always be replaced whenever the cylinder head or the jugs are removed.

There are also threaded studs (and associated washers and nuts) that secure the head to the jugs (typically at the front and rear of the cam chain tunnel), as well as a forward stud and hardware that secures the bottom of the jugs to the upper crankcase, which should be carefully inspected and replaced if needed whenever the head or jugs come off.

it54) Aftermarket broken stud EXTRACTOR TOOL KIT. Common problem: you snap or shear off the head of a fastener, now what do you do? Prevent these situations from happening to you by using one of our anti-seize products when installing new bolts or studs!


HCP10302 Aftermarket 6mm BROKEN STUD EXTRACTOR......this is the correct size for both the exhaust headpipe studs and the intake manifold bolts in the cylinder head, which are the most common fasteners that you'll need to use these extractor tools on. You simply pound this extractor onto the stud, and then use an open-end wrench to twist it out. As long as you have a bit of the broken stud remaining outside of the cylinder head threaded hole (in other words, the fastener has not broken off "flush"), then this tool is what's going to save your day. Similar in concept to a "ez-out", but these tools have their "biting" surfaces on the inside of a socket-type housing, so that the hardened steel ridges bite into the stud and allow you to extract it. Also works great on screw or bolt heads that have had the drive slot ruined or the bolt head rounded off.

HCP10301 Aftermarket complete STUD EXTRACTOR TOOLS SET. Complete set of 4 different size extractors, and these can be used with ratchet wrenches for ease of removal. These are “roller clutch” type removers that use internally locking rollers to grip and turn the stud. This type tool will damage the threads as part of the removal process, and although it’s possible to use them on broken threads (the smooth shank portion of the stud, even if that is all that is present i.e. the stud or bolt has snapped off and all that remains is the unthreaded portion), they don’t always work all that well on smooth surfaces…..but this also means that the can also be used on dowel pins and some guide collars. c9a) THREAD CHASER DIES. Unlike the thread taps listed above, these thread DIES are used to clean, restore, and repair threads on the threaded fasteners (screws, bolts, studs, etc.). These tools help restore that like-new feel to used bolts, and straighten and restore threads to allow for proper torque settings to be achieved and maintained. Unlike standard round dies, these dies feature cutting teeth within a standard “hex-nut” shape, so you can use a wrench or socket to hold the die and turn it over the fastener. Just like cleaning / chasing threaded holes with a tap, this task is easy to use, important to do, and when you’re done you’ll be glad you took the time to do the job properly! NOTE: these dies are not used to cut new threads, only to renew threads on non-hardened fasteners! Always lubricate the tool (or fastener) with a light oil or grease when using.

Cylinder Stud Sheathing:

Original cylinder studs used a protective black plastic SHEATHING over the shafts of the head-to-crankcase studs during cylinder jug installation, prevent marring of the studs during cylinder install and to prevent them from "ringing" during engine operation. Original examples that we've seen exhibit this sheathing on most of the forward studs only, while other models seem to use them on both the forward and the rear studs. While all of the replacement studs for the forward side of the engine (besides the #4 cylinder outer studs, where it is NEVER used) come with this sheathing already installed, all other positions of replacement studs do NOT come with this sheathing installed. Since the sheathing is heat-shrunk onto the studs, the original sheathing cannot be re-used. Original sheathing is normally cracked or missing, and should be replaced when the cylinders have been removed during engine service procedures.

NOTE: this sheathing material is an extra-thick walled viton high-heat shrink-tubing, and as such, must be installed using a heavy-duty heat gun such as our HCP9809 flameless heat gun listed in the TOOLS SECTION. The shrink temperature is 350-F, and that temperature must be applied for several moments for this tubing to shrink down to its fully collapsed size and snug up to the cylinder studs (heat should be applied all around the sheathing, not just in one spot). Note that when fully shrunk, the sheathing should be just barely movable along the length of the stud.

Cylinder Head Fin Insulators:

yy5) OEM Yamaha rubber CYLINDER FIN RUBBER INSULATORS. These are the small, rubber, wedge-shaped noise absorbers that fit between adjacent levels of the cylinder head cooling fins at various places on the heads. Usually hardened or missing from original motors. Replacing these insulators with new ones really helps to quiet down an engine, and especially eliminates the fin "ringing" which can sound very much like valvetrain noise, while giving your engine that authentic, original appearance.

The HCP1840A insulators are the larger of the two types (taller/wider) and are typically used when there is a relatively larger spacing between adjacent cylinder fins (such as in the area in-between the spark plugs, on the top of the head, and on the “upper” set of fins on the sides of the head). The HCP1840B insulators are smaller (shorter/narrower), and are usually found on the lower fin sets on the sides of the head.

We’ve never seen these insulators installed within the cylinder jugs fins, but, they would also fit in there. However, most fin “ringing” occurs from the cylinder head, not from the jugs.

Sometimes, the toughest part of working on a vehicle is battling the effects of time: seized fasteners, caused by rust, corrosion, and other factors, turns what should be a 5-minute effort into a 50-minute (or more) chore, complete with rounded-off, ruined, or snapped fasteners, e-z outs, heli-coil inserts, and more.........and that's just not right.

While the proper use of our various Anti-Seize products will prevent these nightmares from occurring in the future, you're stuck in the here-and-now, and the best way to handle these obstacles is to have the proper tools at the stand-by; and in the case of fastener seizure, the proper "tool" is a can or two of our SUPER PENETRATING LUBRICANTS at the ready; a couple of squirts, a little bit of time-----perhaps some heat for those really nasty situations----and you're on your way again, hopefully not too much worse for the experience.....

Great for use on all fasteners, fork tube cap bolts, intake and exhaust manifolds bolts, studs, and nuts, lock cylinder tumblers, or anywhere an un-cooperative fastener can be found. Can even be used to help un-seize frozen engines!
